From flat panels to steam-blocked crown

The 6-step cap production process

1. 01

   Tech pack, silhouette & fabric

   Every order starts with your tech pack — silhouette (6-panel snapback, 6-panel dad, 5-panel camper, trucker, fitted, bucket), crown profile (structured / unstructured, high / mid / low), fabric, colours and branding. We recommend construction against retail price and target market.

2. 02

   Pattern making & pre-production sample

   Approved artwork and specs become a graded pattern. A pre-production sample is built in 10–14 days and couriered for physical approval — fit, crown height, visor curve and embroidery register are all checked before bulk.

3. 03

   Cutting & front-panel decoration

   Six panels, visor top and bottom, sweatband, lining and buckram interlining are CAD-cut. Decoration on the front (and back / side panels if specified) happens on flat panels before assembly — embroidery, 3D puff, PVC / rubber / leather patch, or sublimation.

4. 04

   Assembly & stitching

   Panels join with taped seams and top-stitched at 6 stitches-per-inch. Fusible buckram is inserted for structured crowns; unstructured crowns skip this step. The visor is sandwiched with a plastic insert and top-stitched with 4–8 rows of parallel stitching.

5. 05

   Closure, sweatband & finishing

   Sweatband inserted, eyelets punched or embroidered, back closure installed — plastic snap, metal buckle with grommet, hook-and-loop, elastic or fitted stretch band. Each cap is steam-blocked on wooden or aluminium formers to lock the crown shape.

6. 06

   QC, packaging & export

   Stitch density, symmetry (left vs right panel), embroidery register, colour match and closure function are inspected on every cap. Polybag with tissue insert, printed hangtag, retail-ready box on request, master carton labelled per market.

Cap silhouettes we manufacture

We build the full headwear catalogue — every silhouette is available as OEM or private label against your artwork, fabric and closure.

• 6-panel snapback

  Structured high crown, flat visor, plastic snap closure. The classic streetwear silhouette — sharp front-panel canvas for embroidery or patches.

• 6-panel dad hat

  Unstructured mid-low crown, curved visor, metal or fabric strap-back. Soft, worn-in look — best for delicate embroidery and pastel fabrics.

• 5-panel camper / trail

  Flat front panel with no centre seam, structured or unstructured crown. Ideal canvas for large printed or embroidered graphics.

• Trucker cap

  Foam front two panels, mesh back four panels, plastic snap. Cool-in-heat construction with a big branding surface on the foam front.

• Fitted cap

  Closed back with stretch band or true-fit sizing (6 ⅞ – 7 ⅝). Structured crown, flat visor — the on-field cap.

• Bucket hat & visor

  Full-brim bucket in cotton, canvas or nylon; sports visors in poly-cotton with hook-and-loop or elastic back.

• Beanie & knit

  Rib-knit acrylic, cotton or wool blend beanies — cuffed, slouch or pom. Woven label, embroidered logo or leather patch.

• Performance running / cycling cap

  Lightweight poly-mesh with sweat-wicking sweatband, reflective piping and elastic back for a locked, on-move fit.

Fabric & weight — the decision that sets the price band

GSM (grams per square metre) drives hand-feel, structure and how well decoration sits. Fabric type controls breathability, colour depth and market positioning.

• Brushed cotton twill 180–260 GSM

  The volume workhorse for dad hats and snapbacks — soft, holds embroidery cleanly, easy to piece-dye or Pantone match.

• Canvas & duck cotton 300–400 GSM

  Heavy, structured hand-feel for 5-panel campers and premium snapbacks. Great for patches and heavy embroidery.

• Polyester performance 140–180 GSM

  Moisture-wicking sportswear caps and running visors — takes sublimation printing for infinite colour graphics.

• Wool blend / melton 400+ GSM

  Classic on-field baseball cap fabric — deep colours, premium hand-feel, holds shape season after season.

• Mesh & trucker foam

  PU-coated foam front + polyester mesh back — the trucker standard. Available in every stock colour.

• Ripstop nylon & recycled RPET

  Lightweight technical caps for outdoor and running ranges; GRS-eligible recycled RPET for sustainability-led lines.

Decoration & branding methods

• Flat embroidery

  Standard direct-to-panel embroidery on the front, side or back panels. Up to 15 thread colours per placement, matched or Pantone dyed thread.

• 3D puff embroidery

  Foam insert under embroidery creates raised 3D letters and logos. The signature snapback finish — bold, tactile, retail-ready.

• Appliqué

  Layered fabric shape stitched onto the panel then embroidered around the edge. Great for large area coverage with limited stitch count.

• PVC / rubber / silicone patch

  Moulded rubber patch with 3D detail — deep undercuts and sharp edges. Stitched or heat-transferred to the front panel.

• Leather / faux-leather patch

  Debossed or laser-engraved patch stitched to the front panel — the classic premium dad-hat finish.

• Woven / printed patch

  Woven damask or printed fabric patch with merrowed or laser-cut edge. Cost-effective at volume with full colour graphics.

• Sublimation

  All-over print on white polyester panels — infinite colours, no hand-feel. Standard for performance and cycling caps.

• Screen print / heat transfer

  Flat panel printing before assembly — up to 6 colours screen or full-colour heat transfer for small runs.

Specification matrix

Every parameter below is set by your tech pack. If a field is blank in your brief, we recommend a value against target retail price, style and market.

Quality control checklist

Every cap is checked against the approved golden sample. Third-party pre-shipment inspection (SGS, BV, Intertek) is welcome — buyers coordinate directly.

• Stitch density — 6–8 SPI on panel seams, 10–12 SPI on visor
• Symmetry — left / right panel alignment within ±2 mm
• Embroidery register — logo centred on front panel, thread ends clipped
• Colour match — Pantone check against approved lab dip
• Crown shape — steam-blocked, no dents or asymmetry
• Closure function — snap engages cleanly, buckle holds under pull
• Sweatband — no exposed raw edges, secure top-stitch
• Sticker & label placement — visor sticker aligned, main label centred

• Woven main label at sweatband centre-back
• Printed care label with fibre content and country-of-origin
• Custom hangtag with barcode and size sticker
• Visor sticker (holographic, brand or size) — buyer artwork
• Brim-protector clip to hold flat-visor shape in transit
