Zipper Cycle Testing

Zippers are the number one warranty-return category on bags. Here's the controlled cycle-test protocol we run pre-shipment, the pass/fail thresholds by market tier, and the failure modes that separate a five-year zipper from a five-month one.

Test protocol

  • Mount a fully assembled zipper (tape + teeth + slider + stops) in a cycle-test rig.
  • Apply 2 kg lateral tape tension either side to simulate a loaded bag.
  • Run the slider full-length open-and-close at 300 mm/min.
  • Every 500 cycles pause and inspect for tooth wear, slider wobble and tape damage.
  • Continue to target cycle count or first failure — whichever comes first.
  • Record pull-force at cycle 1 and at target — pull-force drift over 25% is a soft fail.

Cycle targets by market tier

Mid retail5,000-8,000YKK CFC / #5 coil

Military / workwear15,000-25,000YKK Vislon, RC Fuse

The four failure modes

  • Slider wear — internal channels widen, teeth no longer close cleanly behind the slider (visible as the zipper 'opening' behind a moving slider).
  • Tooth pitch drift — generic coil teeth deform under repeated slider pressure, teeth no longer interlock evenly, splits open under load.
  • Tape tear at end-stop — the box-pin or top-stop rips through the tape when the slider bottoms out repeatedly.
  • Puller detachment — the pull tab breaks off, the slider still works but the user cannot grip it.

Pass / fail criteria

  • Slider must reach target cycles with no split behind it under lateral load.
  • Pull-force at target under 150% of the pull-force at cycle 1.
  • No visible tooth deformation under 10x magnification.
  • Puller and slider still attached and functional.
  • End-stops still fully anchored to tape.

Certified zipper testing

We run in-house zipper cycle testing on every order and can arrange third-party lab certificates (SGS, Intertek, Bureau Veritas) for buyer-facing reports. Ask for a sample certificate against a recent bag SKU.
