What is AQL 2.5 and why is it the retail standard?

AQL (Acceptable Quality Level) 2.5 is an ISO 2859-1 sampling plan under which up to 2.5% of a lot may carry major defects and still pass. It became the retail standard because it balances inspection cost against defect risk. For a 1,000-piece lot, 80 pieces are sampled and up to 5 major defects are permissible.

How are measurements audited?

The QC team pulls sampled pieces from the AQL plan and measures against the tech pack at seven to ten control points per garment (chest, waist, sleeve length, body length, etc.). Tolerance is typically +/- 1 cm on body measurements and +/- 0.5 cm on collar and cuff details. Any piece outside tolerance counts as a major defect.

How is colour matched?

Colour is judged against the approved lab-dip or Pantone TCX/TPG chip under a D65 daylight simulator in a light box. Grading is on the AATCC Grey Scale, 1 to 5. A grade of 4 or better is a pass for match kit colours. For neon and sublimation-critical shades a 4.5 minimum is normal.

Can a buyer nominate a third-party inspector?

Yes and it is often recommended for first-time programmes. SGS, Bureau Veritas, Intertek and QIMA are the common choices. The buyer pays the inspection fee directly to the third party (roughly USD 300–500 per man-day) and the factory hosts the visit and provides the sample lot.

Sportswear QC Checklist

Pre-shipment inspection is where every earlier decision — fabric spec, decoration route, sampling rigour — either pays off or explodes. This is the sequence a competent QC team runs, in the order they run it.

AQL 2.5 sampling — how the lot is picked

The inspector must have the entire lot packed and available in one place before sampling begins. Random pieces are drawn per the ISO 2859-1 table: 80 pieces for a lot of 501–1,200, 125 pieces for 1,201–3,200. The pulled sample is then run through the full inspection sequence.

Visual & construction check — the defect grid

Fabric — no runs, shading bands, dye spots, or contamination visible on any panel.
Print / sublimation — no ghosting, misalignment beyond 3 mm or missing detail vs approved artwork.
Seams — no skipped stitches, no broken threads, no puckering, seam allowance within spec (usually 0.6–1.0 cm).
Labels — main label centred, care label legible, size label matches the actual size.
Trims — zippers open and close smoothly ten times, drawcords have proper tips, elastic recovers to within 5% of original length.
Finishing — no loose threads, no pressing marks, no dirt marks, no water spots.

Seam strength & wash-fastness — on-site tests

Seam strength — pull test with a 5 kg load on a critical seam (shoulder, side seam, sleeve inseam). Must not open or show yarn slippage.
Elastic recovery — waistband stretched 50% for 30 seconds, must return to within 5% of relaxed length.
Rub-fastness — dry and wet crock test on decorated area, grade 4+ minimum.
Colour bleed — 40 °C wash simulation on a swatch, no visible transfer to a white cotton multi-fibre strip.

Needle detection & final packing

100% needle detection — every finished piece passes a calibrated needle detector to guarantee no broken needle fragment shipped.
Barcode / SKU verification — 10% of pieces scanned to confirm hangtag matches carton labelling.
Polybag & carton — carton dimensions, weight and shipping-mark accuracy checked against packing list.
