How Caps Are Manufactured
Every cap on the shelf — snapback, dad hat, 5-panel, trucker or fitted — follows the same seven-stage line. This is a factory-floor walkthrough of exactly what happens between an approved tech pack and a shipped carton.
Stage 1 — pattern cutting
CAD-graded patterns are printed as markers. Cotton twill, wool blend or performance polyester rolls are spread in 40–60 ply stacks and clicker-die cut for the crown panels; buckram fusible interlining is cut simultaneously for structured styles. Visor covers, sweatbands and back-strap parts run on separate dies.
- Marker yield target: 85%+ on twill and wool blend.
- Grain direction locked — off-grain panels twist during wear.
- Reflective safety marker for laser panel cutters on tech fabrics.
Stage 2 — buckram fusing
Structured crowns get a fusible buckram (woven cotton stiffened with resin) heat-pressed onto the two front panels at 130–150°C for 15–20 seconds. That fused stack is what makes a snapback stand up on its own. Dad hats and 5-panels either skip buckram entirely or use a lighter grade for a soft crown.
Stage 3 — crown embroidery
Embroidery runs BEFORE the crown is closed — flat 6-head machines can only reach a flat panel. 3D-puff embroidery uses a 3mm EVA foam cut to the logo shape, laid under the stitch and torn away after. Stitch density is 4.0 stitches/mm standard; higher for coverage.
Stage 4 — crown assembly
Panels are joined with taped seams (twill tape covers the seam allowance on the inside — the finished look you feel with your fingers). Six panels close into pairs (2 front, 2 side, 2 back), then pairs join into halves, halves close over the crown, and a top button is added. Total: 12–14 seams.
- Seam taping — 3/8" cotton or polyester twill tape.
- Top button — self-fabric-covered, machine-set at the crown apex.
- Air vents — 6 eyelets, one per panel, punched and grommet-set.
Stage 5 — visor construction
The visor is a plastic insert (0.9–1.2mm HDPE for structured, softer for dad hats) sandwiched between an outer cover and an under-visor lining, then top-stitched in 4–8 concentric rows. More rows = flatter, stiffer brim. The visor attaches to the crown at the front-panel base with a bound seam.
Stage 6 — sweatband & closure
A 3.5–4cm cotton or polyester sweatband is folded and stitched around the crown opening. Closure hardware is set last:
- Plastic snap — snapback; 7 or 8 snap pairs, machine-riveted.
- Metal / plastic buckle — dad hat, 5-panel.
- Hook-and-loop — trucker; 3–4cm strip stitched to the closure gap.
- No closure — fitted cap; sized crown, no gap at back.
Stage 7 — steam, trim, QC
Every cap is steam-blocked over a metal form to set the crown shape and lock the brim curve, then trimmed of loose threads and inspected against the AQL 2.5 pre-shipment checklist — symmetry, stitch density, brim curvature, closure cycle, colour match to lab dip. Passed caps go into a polybag with a hangtag; rejects loop back for repair or downgrade.
