Every Material Inside a Football
A modern football is a 4–6 layer composite. Each layer has its own job — and its own effect on price and feel. Here is the full materials stack, from the outside in.
Layer 1 — Outer cover (PU or TPU)
The visible cover is 1.0–1.4 mm of polyurethane or thermoplastic polyurethane bonded to a woven backing. PU gives premium wet-grip and print quality; TPU wins on abrasion and UV. Match balls use micro-textured PU pressed with a grip pattern.
Layer 2 — Foam backing (EVA / EPDM)
Ethylene-vinyl acetate foam (or occasionally EPDM) sits directly under the cover at 2–4 mm thick. This is the layer that decides "soft touch" and cushioning. Higher-tier balls use closed-cell EVA that resists water absorption; entry balls use open-cell foam that is cheaper but pads up over time.
Layer 3 — Lining fabrics (polyester + cotton)
Under the foam sit 2–4 lining plies of polyester and cotton, laminated together. The lining is what stops the ball going out of round on impact. Match balls carry four plies (2 polyester + 2 cotton). Training balls carry three. Cheap promotional balls drop to two — and lose their shape after a few weeks of use.
Layer 4 — Bladder (latex or butyl)
The bladder is the sealed air chamber inside the lining. Butyl for pressure retention, latex for rebound, carbon-latex or butyl-core hybrid for the balance. Bladder wall thickness is 1.5–2.5 mm; heavier bladders slow rebound and add weight, so match-ball bladders are made as thin as they can be while still holding pressure.
Layer 5 — Valves
The valve is bonded into the bladder and passes through the lining and cover. Silicone self-sealing valves are the modern default — they take a needle 200+ times without leaking. Cheaper rubber valves last 20–50 cycles before they weep. A silicone valve adds a few cents per ball and is worth every one.
Adhesives, threads & inks
- Polyurethane-based adhesives bond the lining stack; latex-based glues bond bonded panels.
- 5-ply polyester thread (Kevlar-blend on top-tier) for hand-stitched balls.
- UV-cure or water-based inks for printing — water-based inks are the sustainable default now.
- Foil stamping and lacquer coats for premium finishes.
Sustainable options
Practical sustainable-spec today: recycled polyester (rPET) linings, bio-based EVA foam backing, water-based inks, PU (not solvent-based) adhesives. Fully recycled PU covers exist but still trade off durability — we do not recommend them for match SKUs yet.
