The Bucket Hat Guide

• Top: single disc or 3-panel radial disc, 18–20cm diameter.
• Side wall: 4-panel or single tube, 8–10cm tall.
• Brim: 5–7cm downward brim, top-stitched in 3–5 concentric rows for shape.
• Interlining: usually none; heavy variants use a light buckram in the side wall.
• Sweatband: 2.5cm cotton or nylon; often replaced by a rolled edge on lightweight buckets.
• Decoration: front-of-wall embroidery, small woven patch on the side, or all-over sublimation.

Two full bucket shells are made independently, then joined only at the outer edge of the brim. The user turns the hat inside out to flip between shell A and shell B. Details that matter:

• Brim edge — top-stitched with a matching thread so it looks intentional on both sides.
• Side wall — no visible seam allowance; both shells finish clean.
• Care label — folded inside the sweatband so it disappears when flipped.
• Embroidery — visible on ONE side only; puff-through defeats the reversible trick.

Two conventions:

• One-size — 58cm crown; fits 56–60cm heads.
• S/M and L/XL — S/M 56–58cm, L/XL 58–61cm; the retail standard for premium DTC.
• Youth — 54cm crown; smaller brim (5cm).

• Front-of-wall embroidery — the industry standard placement; centered above the brim.
• Woven or leather patch — small, offset to one side.
• All-over sublimation — only on white polyester face; brim binding stays solid.
• Avoid top-of-crown embroidery — invisible in wear and adds cost.

• Under-stitched brim — with only 1–2 rows, the brim flops within a month.
• Skipping the sweatband on canvas — sweat marks show through the shell.
• Reversible with mismatched brim widths — one side droops, the other snaps up.
• Large front logo — the wall is only 8–10cm tall; artwork needs to sit inside that box.
