Fabric Laminating for Bags

Empty bags don't collapse because the fabric is stiff — they hold shape because the fabric is laminated to a foam or PU backing. Here's how the process works, which chemistry to pick and how foam density is spec'd on retail-grade bags.

Why laminating exists

Face fabric alone — even 1680D ballistic polyester — does not hold panel shape once cut and sewn. It sags at the top, wrinkles on the sides and doesn't survive the daily crush of being packed and emptied. Laminating a 3 mm foam backing gives the panel body; it also cushions the contents, evens out stitch tension and makes the bag look more expensive on the retail shelf.

Flame laminating

The fabric passes over an open gas flame that melts the surface of a thin PU foam layer. The molten foam bonds to the fabric as they pass through pressure rollers. It's the fastest, most productive laminate route and dominates mass-market bag production.

  • Line speed — 15–25 m/min.
  • Bond strength — 8–12 N per 25 mm peel test.
  • VOC emission — moderate; requires exhaust extraction and factory ventilation compliance.
  • Best for — mid-tier and value bag programmes; not accepted by all EU eco-conscious buyers.

Hot-melt laminating

A solid adhesive film sits between fabric and foam. The sandwich passes under a heated calender roller which melts the film and bonds the layers. No open flame, no combustion emissions.

  • Line speed — 8–14 m/min, slower than flame.
  • Bond strength — 10–15 N per 25 mm; equal or better than flame.
  • VOC — near-zero; passes REACH, bluesign and most retail buyer sustainability audits.
  • Cost delta — 10–15% higher than flame laminating.

Foam is spec'd on two axes — thickness (compression cushioning) and density (compression resistance).

Laminate QC

Poor laminate delaminates in six months of use. Every roll gets a peel test before it enters the cutting room.

  • Peel test — 25 mm strip pulled apart at 100 mm/min; must exceed 8 N.
  • Wash test — sample submerged, tumble dried; no delamination allowed.
  • Wrinkle inspection — foam roll must be flat, not compressed, before laminating.
